The 1.5-inch projector headlight bracket project started because I wanted a better way to retrofit compact LED projector pods into a Prius headlight setup built around H4 bulbs. Instead of trying to force random universal parts to work together, I designed my own bracket in CAD so the layout, spacing, and mounting points could all be built with purpose from the beginning.
What makes this project different is that it was not just about holding a light in place. The goal was to create a clean, repeatable mounting solution that could support multiple compact projector pods inside the headlamp while still looking intentional. I wanted something that would feel like a real custom headlight system, not a pile of parts stuffed into a housing and called done.

When I first started mocking this up, the original version used two LED pods per headlamp. That first design helped me work through the concept, get a feel for spacing, and understand how the pods would sit inside the housing. After making sure that first version aligned properly to an OEM H4 headlight bulb in the 2009 Toyota Prius, I 3D scanned the first bracket version I made so I could capture the geometry and continue refining the design with better accuracy. That step helped bridge the gap between the physical mockup and the CAD work, letting me build from something I had already proven to fit correctly.
That early version proved the idea had potential, but once I kept refining the layout, it became obvious that three pods per headlamp was the sweet spot. Two worked, but three gave the setup a more complete look, better balance, and a much stronger visual impact.
That is where CAD made all the difference. Designing the 1.5-inch projector headlight bracket in CAD let me test placement, symmetry, bracket shape, and mounting structure before moving further. That matters with projector retrofits because even small changes in position can affect how the entire headlight looks and how well the final setup comes together. Being able to fine-tune the design digitally made it much easier to move from an idea to something that actually felt right.
The three-pod arrangement changed the whole character of the build. Once I saw how the layout came together, it was clear that three projectors gave the headlamp a more serious and more modern appearance. It filled the space better, looked more deliberate, and created the kind of custom multi-projector setup that makes the front end stand out. That is why I say three is the sweet spot. It is the point where the design really starts to look complete.
Another reason I like this direction is the size of the projector modules themselves. A 1.5-inch pod is compact enough to make a multi-projector arrangement realistic, but still large enough to give that focused projector look people want. It opens up a lot more room for creativity inside the headlamp than larger projector options, especially when trying to build a custom layout around an H4-based application.
The 1.5-inch projector headlight bracket is really the foundation that makes the whole setup possible. Without the right bracket, it is much harder to get the projectors positioned correctly or to make the retrofit look clean. A proper bracket turns the idea from “maybe this could fit” into a real system with structure behind it. That is what I was after from the start: a part that gives the Prius a real custom lighting upgrade path.
I also kept noticing that other vehicles already had custom bracket kits and retrofit mounting solutions being sold for decent money. That told me two things right away. First, there is real value in a well-designed bracket. Second, Prius owners deserved the same kind of purpose-built options instead of having to improvise everything from scratch. So rather than wait for somebody else to make one, I made my own.
This project is about more than lighting. It is about designing parts for the Prius the way they should have been designed in the first place. Too often, people treat Prius modification like it should stay basic, but that mindset leaves a lot on the table. With the right design work, there is no reason a Prius cannot have a headlight setup that looks just as custom and advanced as what people are building for other platforms.
Because this bracket was designed in CAD, and because I also 3D scanned the first proven mockup after confirming its alignment to the 2009 Toyota Prius OEM H4 bulb position, I had a much stronger starting point for refining the bracket into something more polished. The first mockup with two pods was part of the learning process. It showed what worked, what fit, and what needed to change. From there, the move to three pods sharpened the whole concept and pushed it closer to what I originally wanted: a more aggressive, more complete, and more visually striking headlight layout.
At the end of the day, this 1.5-inch projector headlight bracket is exactly the kind of part I like making. It solves a problem, opens up new retrofit possibilities, and gives Prius owners a way to build something that looks far beyond off-the-shelf. Starting with two LED pods per headlamp helped prove the concept, but three is where the design really comes alive. That is the sweet spot, and that is the direction I am building around.
